Packaging Design Best Practices

Why it matters:
  • 1mm error = product doesn’t fit or box doesn’t close
  • Misaligned folds = unprofessional appearance
  • Wrong dimensions = entire batch unusable
Best practices:
  • Always use manufacturer’s exact dieline
  • Lock dieline layer (don’t accidentally move it)
  • Verify dimensions with physical sample
  • Test with mockup before ordering thousands
Never: Guess dimensions or use generic templates for final production
Critical zones:
  • Trim/cut line: Exact edge where package is cut
  • Bleed area: Design extends 0.125” beyond trim
  • Safety zone: Keep text/logos 0.25” inside trim minimum
Why:
  • Cutting not 100% precise (slight variation)
  • Elements too close to edge may be cut off
  • Text touching fold lines is hard to read
Rule: 0.25” safety zone minimum, 0.5” for critical elements (logo, legal text)
Design around folds:
  • Avoid placing text across fold lines (distorts/breaks)
  • Plan images for fold reveals
  • Use folds intentionally for surprise/delight
  • Test mockup to see how folds affect design
Example: Box with person’s face - don’t let fold go through face (breaks image)Solution: Plan composition so folds enhance, not detract
Required information (varies by product/region):
  • Ingredients list (food, cosmetics)
  • Weight/volume (net weight)
  • Manufacturer information
  • Country of origin
  • Safety warnings
  • Barcodes (UPC, EAN)
  • Certifications (organic, FDA, etc.)
Typography requirements:
  • Minimum size (usually 6pt for ingredients)
  • Specific language required
  • Contrast requirements (readable)
Tip: Consult regulations for your product category before finalizing designResources: FDA (food/drugs), FTC (labeling), industry-specific requirements
Barcode requirements:
  • Location: Usually back or bottom panel
  • Size: Minimum 1.5” wide × 1” tall (standard UPC)
  • Quiet zone: 0.25” clear space around barcode
  • Contrast: Dark bars on light background
  • Flat surface: Don’t place where box folds
Test: Scan printed barcode before mass productionTip: Get UPC code early in design process, verify it scans

Mockup and Testing

Physical Mockup Process

1

Print Test on Paper

Initial mockup:
  • Print design on regular paper at actual size
  • Cut out along dieline
  • Score fold lines with dull blade or bone folder
  • Fold and tape together
Purpose: See 3D form, catch design issues
2

Evaluate 3D Form

Check:
  • Does product fit comfortably?
  • Do panels align correctly when folded?
  • Is text readable on all faces?
  • Do folds disrupt important design elements?
  • Is barcode on flat, accessible surface?
Make adjustments before ordering print proof
3

Print Proof

Order single print proof (before large run):
  • Printed on actual packaging material
  • Die-cut and finished
  • Assemble and test with product
Cost: $50-200 for proofWorth it: Prevents $2000+ mistake on 5000-unit run
4

Final Approval

Sign-off checklist:
  • Product fits properly
  • All text readable and accurate
  • Colors acceptable (CMYK vs screen)
  • Barcode scans successfully
  • Legal/regulatory compliance verified
Get stakeholder approval: In writing, on physical proof
